Specialist Concrete Repairs

Concrete Shows the Damage. We Find the Cause.

Cracks, spalling and rust stains are symptoms. Our repair teams, trained to NVQ Level 2 in concrete repair, work with UKAS-accredited testing laboratories to find out what is happening inside the structure, then repair it with a method chosen for how it will be used in future.

  1. InspectA visual and hammer survey of the structure, photographed and mapped.
  2. TestCover meter and Ferroscan surveys, core samples and laboratory tests for strength, quality and reinforcement corrosion, through UKAS-accredited laboratories.
  3. SpecifyA repair method chosen for how the structure will be used in future.
  4. RepairCarried out by trained operatives, at height or in confined spaces where needed.
  5. RecordEvery repair documented, for your records and your next inspection.

What Are You Seeing?

Pick the symptom that looks most like yours to see what it can mean, how we would investigate it and how it is usually put right.

Cracking

What it can mean
Cracks have many causes, and the pattern tells you most. Fine early shrinkage cracks are usually harmless; cracks along the line of the steel point to corrosion; map-like cracking can mean a reaction in the concrete; stepped or widening cracks can mean movement.
How we find out
We map, measure and monitor the cracks, then check the cover to the steel and how far carbonation has reached. Cores go to the laboratory if a reaction is suspected.
How it is put right
Fix the cause first. Fine cracks under about 0.3 mm can usually be monitored and wider ones resin injected, but cracks caused by rusting steel need a proper concrete repair, and wide or growing cracks need a structural engineer.

Spalling

What it can mean
Concrete breaking away, sometimes called concrete cancer. Usually the steel inside is rusting and swelling because carbonation, or chlorides from salt or sea air, have reached it.
How we find out
A hammer survey, then cover meter readings, carbonation depth, chloride samples and half-cell corrosion mapping, with cores for strength where needed.
How it is put right
Break out behind the bars, clean the steel and rebuild with a repair mortar matched to the original concrete, then protect it. Where chlorides are high, anodes or cathodic protection stop it coming back.

Rust Staining

What it can mean
Steel corroding close to the surface: low cover, tie wire or fixings left in the face, or chloride attack, which can eat into a bar before the concrete even cracks.
How we find out
Cover, carbonation, chloride and corrosion tests around the stain, then a small break-out to look at the bar itself.
How it is put right
A stray tie wire is cut back and patched. Active corrosion is treated like spalling, with the cover restored or a protective coating added.

Pop-Outs

What it can mean
Small cone-shaped pieces breaking from the surface, usually where a porous stone near the surface took on water and froze. They are usually cosmetic.
How we find out
A visual survey, and a sample for laboratory examination if they are widespread or the cause is not clear.
How it is put right
Clean out and fill with a compatible repair mortar, then seal the surface to keep water out. Widespread pop-outs may need resurfacing.

Delamination

What it can mean
A hidden crack just below the surface, usually from corroding steel. It sounds hollow before anything shows, and it is the stage before spalling.
How we find out
Hammer sounding maps the hollow areas, then cover, chloride and corrosion tests, and cores to see how deep it goes.
How it is put right
Make overhead areas safe first, then remove every hollow area back to sound concrete and repair it as for spalling. Delaminated concrete should never simply be injected.

De-Bonding

What it can mean
An earlier repair coming away, usually because it treated the symptom rather than the cause, or used the wrong material. In salty concrete, new rust often starts just outside old patches.
How we find out
A tap test around old patches, pull-off bond tests, and chloride and corrosion tests in the concrete around them.
How it is put right
Cut back to sound concrete with square edges, break out behind the bars and rebuild with compatible materials, adding anodes where chlorides are present.

These are common causes, not a diagnosis. Good repairs follow BS EN 1504, the standard for concrete repair and protection. Where structural design, cathodic protection or work over public areas is involved, a structural engineer specifies the repair and we carry it out.

Feature Project

Twelve Years Inside Bradwell.

Bradwell-on-Sea, Essex2007 to 2019Magnox

Our first job at Bradwell Power Station was a small partition wall. We went on to win our own minor civils framework direct with Magnox, and became the site’s reactive civils team, inside and outside the controlled areas, ready for planned and emergency work alike.

Between August 2017 and November 2018 we took on two large projects, completing the weather envelope on both reactors and overcladding the Ponds building, while still running the day-to-day works. In August 2019, with the station in care and maintenance, a small IDC team were among the last people to leave as the gates were locked.

Questions

Good Questions, Straight Answers.

Can’t see yours? Call 01621 829705 or email info@idcorcoran.co.uk.

Which Areas Do You Cover?

We are based in Maldon and work across Essex and East Anglia. For the right project we travel further: our work at Drax Power Station was in North Yorkshire.

Do You Work for Homeowners as Well as Contractors?

Yes. Alongside main contractors and asset owners, we build foundations, drainage, driveways, patios and extensions for private clients, and the groundworks for self-builds.

Can You Work on Live, Restricted or High-Hazard Sites?

Yes. We were based at Bradwell Power Station for twelve years, working inside and outside the controlled areas, and our teams hold confined space, asbestos awareness and entry, and Street Works training.

Do You Do the Piling Yourselves?

We manage and attend specialist piling contractors, then cap the piles and build everything that sits on them, as we did for Doosan at Drax.

How Do You Decide on a Concrete Repair Method?

We inspect first, then test: cover meter and Ferroscan surveys, cores, and laboratory tests for strength, quality and corrosion through UKAS-accredited laboratories. The repair method is chosen for how the structure will be used in future, and every repair is documented for your records.

Can You Send Prequalification Documents?

Yes. Ask for our prequalification pack and we will send our certificates and policy statements together, so your supply chain team has everything in one place.

Are You Recruiting?

We are always glad to hear from experienced groundworkers with CSCS and CPCS cards, and from people with construction office experience. Email your CV to info@idcorcoran.co.uk.
